Could you please give us screenshots  of the creation tree and the room so that we can ALL get an idea of the problem because we don't all have the same version (2016 for me) so we can't all open your file.

I looked at your piece.

The anomaly occurs very early in the creation tree.

In fact, it is your sketches  26 and 28 that are causing a stir. Indeed, you do a beveled material removal that trims the fold with folded edge and that doesn't please SW at all when he wants to unfold again. It is not excluded that you will have the same problem with "sheet metal with folded edges3"

My strictly personal point of view : Your notching is not realistic in relation to the thickness of the sheet. Laser cutting will do it for you, but the folder will curse you for three generations and it will make you shit when folding. I would make all the cuts in the original sheet metal and I would do the two folds last. To be even closer to the reality of the folder and the material,  I would make sketched folds instead of "folded edges" which are less suitable for folds of a few degrees. Pay attention to the bend radius.    You have the image of the pb attached which will be easier to read.
